Throttle body cleaner and a rag. I shove the rag down to catch most of the dirty stuff and pull it back out of the intake. Can be a little tricky to hold the throttle open while spraying. Check the vacuum hoses for dry rot behind the brake booster going to the vacuum canister in the driver side fenderwell. Make sure the hose is attached to the nipple just under the fender lip.

Pinion bearing on rear axle? Mine had soft shims that squished out on the stock rear. I went to the more robust ZR2 rear soon after finding that.

Boise springworks kits will not change the range of travel. It will only move the resting height upward. Stock length shocks would be fine

Has anyone tried Sikaflex 1a? It is pretty awesome construction adhesive. Seems like it has pretty good chemical resistance. Sticks to anything. Should. Some had a different size U-joint and require and adapted cross to fit the driveshaft. Mine was direct bolt in If you have 3.73 ratio the odds are in your favor as most were that ratio I believe.

Are you sure that the shift fork is on the slide and not beside it? Sounds like the actuator may not be on the correctly. I did that wrong once.

The stock rear is pretty flexy. Best to upgrade to the ZR2 rear axle. Many of those will have the GovLoc. I like them
If you really want a locker and do mostly offroad the lunchbox lockers (Powertrax) do work. They can be harsh and really beat the axles and transmission though.

Replace the transfercase switch. That is likely filling your vacuum system with fluid. From the sounds of it your reservoir is full. Probably need to replace that and many of the lines too. I suspect you will find it in your heater controls. If so...it will be a long road to getting that mess cleane...

Wheel rearspacing. 2wd has lots less rearspacing. Clearance on the front fenders may be an issue.

Do you have 12v at the battery? At the alternator? In the electrical center?

Heat soak is normal. The stock gauge, IIRC does read a little higher than actual temp. Sounds like you may have it solved?

First thing that comes to mind is bad head gasket. There is a hydrocarbon test kit that can check the coolant for combustion gases.
Another thought is the plugged cat. Overheating is a symptom.

Fixed up a Crosman 1322. Nice shooter. The parts removed in the upgrade went into the old 1377 I have. Freshened it up and updated it a little.

Drilling and tapping would not be a plan in my book. Either use an available location, or look for a better transplant option.

Quite a few differences in the fuel system and emissions on the 2004 engine.
Easiest answer might be to use your sensors, intake and exhaust on the 2004 engine? Basically just use the 2004 long block. Retain all your stock wiring , PCM and BCM.

Look for and download the GM upfitter manuals. They have details frame specifications and you will see there are many differences in the ZR2 frame. The excab comes closer , but still not a good match. SAS may be the best bet for saving with all the cut and patch that needs to happen, barring a good ...

Adjusting to max z-height is fine. Exceed that and you risk CV boots, or joints and ball joints. Careful with shackles if you intend to tow. There can be enough lateral movement to rub the driveshaft on the fuel tank.
